I've made a few SAO swords myself! I recommend using EVA foam because it's lightweight and easy to work with. You can find templates online to get the exact shape. Just be patient and take your time with the details.

3D printing is the way to go! Get a good STL file, print it out, and you're golden. Just a little painting and assembly after that.
