Honestly, just send them out until they drop. The longer they're out, the better the loot. Plus, they'll auto-return if things get too dicey.
I've been playing Fallout Shelter since release, and I've found the sweet spot for exploring the wasteland is around 4 hours. It's long enough to snag some good loot but not so long that your dwellers get overwhelmed by the horrors of the wasteland.
Long explorations are a waste. You're risking too much for gear that you might not even need. Keep it short and sweet, team.
